Posting an update to possibly help out somebody searching microbubble problems in the future.
I ended up replacing the mag 24 with an dolphin ampmaster 5600 which solved the microbubble problem in the closed loop. Later on I decided to use the mag 24 as a return when I upgraded my sump. My thought was the pump/intake would be underwater so shouldn't be able to pull in any bubbles right? WRONG!! I got microbubbles galore.
So I finally broke down and bought a new impeller unit for the mag 24 (in case you haven't read the entire thread, I had discovered one of the shafts was damaged with chipped off pieces earlier, it was extremely noisy on the first start up). Once I replaced the impeller the bubbles stopped. So all along it was the damaged impeller causing my problems, while I was chasing down plumbing issues, as I did not trust my own work :evil:
